AB - The paper presents the results of research on cavitation resistance of the composite based on unsaturated polyester resin and basalt powder, as reinforcement. Basalt powder was obtained by grinding and micronising basaltic rocks from the Vrelo-Kopaonik deposit. Different amounts of basalt powder as reinforcement were applied (g): 0.15; 0.30; 045; 0,50. The mechanical properties (tensile strength, bending strength, hardness) and cavitation resistance properties were determined for the resulting composite. An ultrasonic vibration method (with stationary specimen) was applied according to ASTM G32 standard. Studies have shown that the mechanical properties and cavitation resistance of the composites increase with the addition of basalt powder as reinforcement.

AB - This paper examines the possibility of using basalt-based glass ceramics for construction of structural parts of equipment in metallurgy and mining. An ultrasonic vibration method with a stationary sample pursuant to the ASTM G32 standard was used to evaluate the possibility of the glass ceramic samples application in such operating conditions. As the starting material for synthesis of samples, olivine-pyroxene basalt from the locality Vrelo-Kopaonik Mountain (Serbia) was used. In order to obtain pre-determined structure and properties of basalt-based glass ceramics, raw material preparation methods through the sample crushing, grinding, and mechanical activation processes have been examined together with sample synthesis by means of melting, casting, and thermal treatment applied for the samples concerned. The mass loss of samples in function of the cavitation time was monitored. Sample surface degradation level was quantified using the image analysis. During the test, changes in sample morphology were monitored by means of the scanning electronic microscopy method. The results showed that basalt-based glass ceramics are highly resistant to cavitation wear and can be used in similar exploitation conditions as a substitute for other metal materials.

The experiment was conducted using an ultrasonic vibration method with a stationary sample according to the ASTM G-32 standard. To estimation the cavitation resistance, a change in the mass of the samples in the function of the cavitation time has been observed. The results showed a high degree of cavitation resistance of cast basalt samples, with a cavitation rate of 0.0294 mg/min. This indicates the possibility of their application for the production of particular structural parts of equipment for use in metallurgy, as a substitute for metallic materials.

AB - The paper analyzes the morphology of cavitation damage of raw and sintered basalt samples. The experiment was conducted using the ultrasonic vibratory cavitation test method according to the ASTM G-32 standard. During the determination of the resistance to the effect of cavitation, a change in the mass of samples was observed in the function of the cavitation time of operation. The morphology of damage caused by the effect of cavitation was followed by scanning with an electron microscope, and the level of degradation of the surface of the samples was quantified using the image analysis. The results showed a significantly higher degree of resistance of sintered basalt, with a cavitation rate of 0.019 mg/min relative to raw basalt, with a cavitation rate of 0.738 mg/min. After 120 minutes of exposure to the cavitation effect, a smaller number of small pits on the surface of sintered basalt were observed, while a higher level of damage to the surface with the appearance of numerous pits was found in raw basalt, which can be connected in some places to larger and deeper pits in some places. The obtained results indicate the possibility of using sintered basalt for the production of parts that will be exposed to the effects of high cavitation loads.

AB - Using domestic zeolite from Igroš as row material for ceramic samples for application in condition of cavitation erosion. Samples based on talc with 15 % of zeolite, from Igroš, sintered at 1200oC were used in this investigation. The ultrasonic vibratory cavitation set up with stacionary specimen was used. Mass loss was measured and degradation level of the samples using image analysis and Young modulus of elasticity. Obtained results showed good resistance of the sample to the cavitation erosion, which give the possibility for possible future application of ceramic samples based on talc and yeolite in different conditions where cavitation erosion is expected.

Obtained results showed good resistance of the sample to the cavitation erosion, which give the possibility for possible future application of ceramic samples based on talc and yeolite in different conditions where cavitation erosion is expected., U radu su prezentirani rezultati istraživanja korišćenja domaćeg zeolita sa ležišta 'Igroš' za izradu keramičkih uzoraka i primenu u uslovima dejstva kavitacije.

AB - In this study the resistance of cordierite and zircon to the cavitation erosion was investigated with the aim of possible spreading their application. Cavitation erosion test was applied using standard ultrasonic vibratory set up with stationary sample. Weight loss and image analysis measurements including morphological analysis of the formed pits were used for monitoring degradation during the cavitation erosion testing. The obtained results were discussed in order to compare and analyze degradation mechanism and the resistance of the investigated materials to cavitation erosion. Cordierite sample underwent less serious degradation, characterized by continual forming of new pits, while zircon degradation progressed by growth and merging of already formed pits.

AB - Vital components of the beam that enable conjoint operation of two bridge cranes are braces and threaded spindle. The beam connects two bridge cranes with overall lifting capacity of 500 t (2 x 250 t) and enables their simultaneous conjoint operation during the rehabilitation or major overhaul of hydroelectric generating set equipment at the hydro power plant ''Djerdap 2'. Two braces are being installed instead of two hooks when this situation occurs. The threaded spindle is loaded with 500 t (5 MN), while braces are loaded with 250 t (2.5 MN) each. Integrity of structures is a relatively new scientific and engineering discipline which in a broader sense comprises condition analysis, behaviour diagnostics, service life evaluation and rehabilitation of structures, which means that beside the usual situation in which it is necessary to evaluate the integrity of a structure when a flaw is detected by means of non-destructive tests, this discipline also comprises stress condition analysis for the crackless structure, most often through the use of finite element method. This is the way to obtain precise and detailed distribution of displacements, deformations and stresses, which enables determination of weak spots on the structure, even before crack initiation. Non-destructive tests are performed in order to analyse the current condition of braces and the threaded spindle. On the basis of performed analytical calculations it is determined that the integrity is not threatened, although some internal non-homogeneities are detected by ultrasonic testing.

AB - Copper matrix composites reinforced with ZrB2 particles were produced in two ways: by hot pressing (HP) and laser-sintering process. Powder mixture Cu-Zr-B was mechanically alloyed before densification processes. Variations in the microstructure of treated samples obtained during cavitation test were analyzed by scanning electron microscopy (SEM). Cavitation erosion resistance was investigated with the standard test method for cavitation erosion using vibratory apparatus. Changes in mechanical alloying duration show a strong influence on cavitation erosion resistance of Cu-ZrB2 composites regardless the number of reinforcements. Laser-sintered samples show better cavitation erosion resistance than hot-pressed samples.

AB - Mechanical shock of zircon based ceramic induced by cavitation erosion testing was investigated in this study. Several parameters were followed in order to determine level of material degradation during the cavitation erosion testing. Mass loss was taken as a conventional criterion for material degradation, while the level of surface degradation was evaluated by image and thermal imaging analyses. Results show high cavitation resistance of zircon ceramics and their suitability when vigorous cavitation erosion environment is expected.

AB - Hydropower plants need to develop means of protection of turbine and hydromechanical equipment from undesirable occurrences, such as degradation of parent material and/or weld metal of parts and structures caused by stresses and unpredictable influence of vibrations, fatigue, corrosion, erosion and cavitation. Results of tests that refer to the cavitation resistance of turbine runner blades made of cast steel 08X15H4 pi M pi, in accordance with GOST standard are presented in this paper. For the testing of cavitation resistance, the ultrasonic vibration test method is used (with the stationary sample), for which it is necessary to measure the mass loss during specified time intervals, while the cavitation resistance of the material is being defined, taking into account the incubation period and cavitation rate. Scanning electron microscope analysis is carried out to study the morphology of sample damage due to cavitation. The obtained results show that the tested steel has a good cavitation resistance and that fatigue is the main failure mechanism.

AB - The topic of this work is assessment of ductile fracture initiation and development in different zones of welded joint of a high strength low alloyed (HSLA) steel. A combined experimental-numerical procedure is applied for determination of properties of the weld metal and the heat affected zone - HAZ. One tensile specimen with rectangular cross-section is tested, and the surface strains are determined using stereometric 3D measurement (measurement system Gom Aramis with two cameras and software solution). This methodology enabled formation of the stress-strain curves for micromechanical analysis of fracture of specimens with initial fatigue pre-cracks. Two different geometries are considered: standard single-edge notched bend (SENB) specimens and surface-cracked tensile specimens. The cracks were positioned either in weld metal or in HAZ - within the fine-grained part. Micromechanical model (complete Gurson model, by Z.L. Zhang) is applied for assessment of crack growth onset and stable growth. Higher resistance to ductile fracture initiation and crack growth in HAZ is successfully predicted, as well as constraint effect caused by different crack shapes.

AB - The heat generated during friction stir welding process depends on plastic deformation of the material and friction between the tool and the material. In this work, heat generation is analysed with respect to the material velocity around the tool in Al alloy Al2024-T351 plate. The slip rate of the tool relative to the workpiece material is related to the frictional heat generated. The material velocity, on the other hand, is related to the heat generated by plastic deformation. During the welding process, the slippage is the most pronounced on the front part of the tool shoulder. Also, it is higher on the retreating side than on the advancing side. Slip rate in the zone around the tool pin has very low values, almost negligible. In this zone, the heat generation from friction is very low, because the material is in paste-like state and subjected to intensive plastic deformation. The material flow velocity around the pin is higher in the zone around the root of the pin. In the radial direction, this quantity increases from the pin to the periphery of the tool shoulder.

AB - Coating materials are widely used in refractory lining to prevent different deleterious effects such are reactions on the mold-metal contact surface, abrasion from liquid metal or alloy, gasses, slags, and other materials in contact with the coating. In this paper, behavior of cordierite based coating exposed to the cavitation erosion was investigated. Cordierite samples sintered at 1200 and 1400 degrees C were used for the tests. Mass loss, level of surface degradation obtained using image analysis and thermal imaging analysis were applied for the cavitation erosion evaluation. Results showed that the cordierite samples can be successfully used in conditions where the cavitation resistance is required.

AB - Vertical Kaplan turbines with nominal power of 176 MW manufactured in Russia are installed in 6 hydroelectric generating sets at hydro power plant 'Djerdap 1' (Kladovo, Serbia). Most of the components are made of materials in accordance to GOST and ASTM standards. During rehabilitation of hydroelectric generating set, the analysis of the current state and integrity assessment of turbine regulation system pipeline required non-destructive tests on parent material and welded joints between pipes and pipes-elbows. The purpose of the regulation system, comprising of the pipeline for the turbine regulator oil supply, is to open and close vanes of the guide vane apparatus and to regulate the position of runner blades and their number of revolutions. Internal pressure in the regulation system is p = 4 MPa. Structural integrity is a recent scientific and engineering discipline which in broader sense comprises state analysis and behaviour diagnostics, service life assessment and rehabilitation of structures, meaning that beside the usual situation where structural integrity assessment is required when flaws are detected by non-destructive testing, this discipline is also includes stress state analysis. This approach is especially important for welded structures, since cracktype flaws can originate from welding and from unfavourable service conditions. In this paper, the results of non-destructive tests referring to the lack of penetration in roots of butt-welded joints between pipes and pipes-elbows, as well as tensile test results of technical specimens with reinforcements and in specimens with parallel machined sides and standard dimensions, are presented in order to carry out the integrity assessment of the turbine regulation system pipeline of hydroelectric generating set A6 at hydro power plant Djerdap 1. Results of analytical strength calculation of butt-welded joints between 2 pipes, and pipe-elbow with a lack of penetration in the root are also presented.

AB - Working conditions of casing pipes in drilling rigs can significantly influence the initiation and development of damage in the material, and therefore also the safe service of the entire system. In this work, an integrity assessment of a pipe with initial defect (machined surface crack) is presented. The position of this defect is on the external surface; unlike transport pipes, where internal surface is often endangered due to the contact with the fluid, casing pipes are also often exposed to damages at the external surface. A pipe segment exposed to internal pressure is examined experimentally and numerically, using the finite element method. Experimental setup included tracking of crack mouth opening displacement (CMOD) values, as well as J integral. Criteria for pipe failure are determined on the finite element (FE) models of the pipe; fracture initiation and plastic collapse are considered as failure mechanisms. Several 3D models with different crack sizes are evaluated. 2D plane strain models are also examined, to determine the applicability limits of this simplified approach. Integrity assessment criteria for the analysed geometries are discussed. Assessment of fracture resistance of the pipeline material is also considered in this work. Besides the standard SENB specimens, Ring specimens cut from the pipe are tested, and the results are compared. Both specimen geometries are modelled using local approach to fracture, by application of the micromechanical Complete Gurson model (CGM), developed by Z.L. Zhang. It is shown that the Ring specimens have similar fracture conditions under bending load as SENB specimens. Since they are much simpler to fabricate from the pipe than standard specimens, it is concluded that they can be used for assessment of fracture of the pipes with axial cracks.

AB - The purpose of this study was to investigate possible application of AlSi alloy produced by rheocasting process in cavitation conditions. A rheocasting process was used to refine the as cast microstructure and improve the mechanical properties of Al18wt%Si alloy. Mechanical stirring was applied to the melt for different stirring time: 60,120,180s at different temperatures below the liquidus temperature of the alloy, using different stirring speed values, before pouring into a metallic mould. The microstructure of the cast samples was characterized by optical and scanning electron microscopy. The paper investigates the effect of stirring speed and stirring time on the microstructure of AlSi alloy obtained by rheocasting procedure. The microstructure morphology and the alloy mechanical properties were found to depend on the stirring time and the stirring speed, and by using a suitable combination of these parameters it is possible to achieve high refinement efficiency by treating the melts in the semisolid state. Cavitation resistance of these samples has been tested. Mass loss of specimens was measured by an analytical method. The morphology of damaged surfaces of tested samples was examined using scanning electron microscopy (SEM). According to the results, it can be concluded that the samples of AlSi piston alloy prepared via rheocasting process, can be successfully applied in conditions where the cavitation resistance is needed.

AB - Working conditions of casing pipes in drilling rigs can significantly influence the initiation and development of damage in the material, and therefore also the safe service of the entire system. In this work, an integrity assessment of a steel pipe with initial defect (machined surface crack) is presented. The position of this defect is on the external surface; unlike transport pipes, where internal surface is often endangered due to the contact with the fluid, casing pipes are often exposed to damages at the external surface. Analyzed crack is in axial direction, bearing in mind that this type of defect most significantly decreases the load carrying capacity of the cylindrical pressurized components. A pipe segment exposed to internal pressure is analyzed experimentally and numerically, using the finite element method. The experimental setup included the tracking of crack mouth opening displacement (CMOD) values, as well as J integral, which is determined by application of direct measurement. Criteria for pipe failure are determined on finite element models of the pipe; fracture initiation and plastic collapse are considered as failure mechanisms. The size of the crack is varied in the finite element models; several 3D models with different crack sizes (length and depth) are evaluated. Dependence of maximum internal pressure on the defect size is obtained. 2D plane strain models are also examined, with an aim to determine the applicability limits of this simplified approach. Based on the obtained results, integrity assessment criteria for the analyzed geometries are discussed.

AB - The subject of this work is examination of API J55 steel casing pipes manufactured by high frequency (HF) contact welding. Since the pipes were withdrawn after about 70 000 hours of service in an oil drilling rig, the influence of the exploitation conditions on the material properties is determined. Experimental analysis includes tensile, impact toughness and fatigue testing of the specimens cut from the exploited pipe and the new pipe manufactured from the same-grade material. Additionally, pipe with flaws (stress concentrators) is tested by subjecting to internal pressure. The analysed stress concentrators represent defects which are often found in the exploitation: localized corrosion damages (corrosion pits). They were simulated by machining on the external surface of the pipe wall. The behavior of the pipes with these defects is determined by strain measurement and finite element analysis in software package Abaqus. The dimensions of the defects are varied, in order to determine the dependence of load carrying capacity on their depth and length. Several expressions from the literature are applied for estimation of the maximum pressure in damaged pipelines, and the solutions are compared with the predictions of finite element models. Additionally, triaxiality values at the bottom of the defects are compared with those obtained on tensile specimens, having in mind the key role of this parameter in ductile fracture initiation.

AB - The subject of the paper is analysis of the integrity of welded pipes made of API J55 steel by high frequency contact welding (HF). Experimental research on the mechanical properties of the base material was conducted on pipes withdrawn from exploatation after 70 000 hours at service. Defect influence of the surface crack on the integrity of pipes was tested using hydrostatic pressure of pipes with axial surface crack in the base material. Fracture behaviour was tested using modified compact specimen (CT), with the initial crack in the base material, welded joint and heat affected zone (HAZ). Critical value of the tensile strength factors KIc was determined based on the critical value J of the integral JIc. Apart from the experimental research, based on the derived values of Kr and Sr and by applying fracture analysis diagram (FAD) an assessment of the integrity of welded pipes with axial surface crack on the outer surface area was conducted.

AB - The purpose of this study was to investigate possible application of roughness measurement in the evaluation of resistance of steel under conditions of cavitation effect, where these materials are commonly used. Different classes of steel were selected for testing. Cavitation testing was performed by using the ultrasonic vibratory cavitation test set up (stationary specimen method). Mass loss and surface degradation of investigated samples were monitored during the exposure to cavitation erosion. Mass loss was measured by an analytical balance. The morphology of the damaged surfaces with the change of the test period was analyzed using scanning electron microscopy (SEM). The surface roughness tester was used to monitor changes of surface roughness during the test and for obtaining the line profile of surface samples after cavitation tests. Cross-sections of samples were made after testing and optical microscopy was used to obtain complete information about the roughness change and compare the images with the lines of the profile obtained by the measurement of roughness. It can be concluded that the behaviour of steel under conditions of cavitation can be estimated by measuring the change in surface roughness. Conclusions adopted based on roughness changes are consistent with those based on measurements of mass loss and morphology of surface damage during cavitation testing time.

AB - Since local defects reduce the load-carrying capacity and deformation ability of a piping system, an analysis is undertaken to quantify the influence of weld defects on integrity of the pipe elbows subjected to internal pressure. Incompletely filled groove is examined, because this type of defect was previously detected by ultrasonic measurement on the inner surface of the pipeline from a hydro-power plant. Three-dimensional finite element analysis is conducted using Abaqus software package. The influence of weld defect geometry (its depth, length and location) on the elbow integrity is determined. Additionally, decrease of load carrying capacity is determined for the case when a crack has initiated at the bottom of the defect. The influence of finite element type (hexahedral or tetrahedral) is examined.

AB - The subject of this study was the application of local approach to ductile fracture in order to estimate the integrity of damaged seam casing pipes for oil and gas drilling rigs. The experimental testing included tensile testing of specimens and a pressure test of a pipe with different levels of damage simulated by machined notches. In exploitation, such structures (i.e., pipes with local thin areas) can fail by the ductile fracture mechanism or by plastic collapse in the ligament. However, the majority of the procedures for determining their integrity are based on limit loads, i.e., plastic collapse criteria. In this work, a pipe subjected to internal pressure was modelled using the finite element method and local approach to fracture (the Complete Gurson Model - CGM), with the aim of determining damage development in the material (i.e., at the bottom of a machined defect) and of establishing the criteria for the maximum pressure that a damaged pipe can withstand. The results obtained using the micromechanical model are discussed and compared with several often used limit load expressions from the literature and a stress-based finite element criterion. It is shown that local approach can give appropriate results and represent failure criterion for pipes with local thin areas. [doi:10.2320/matertrans.M2011210]
