Comparison of refractory coatings based on talc, cordierite, zircon and mullite fillers for lost-foam casting

AB  - This study presents the results of an investigation of high-temperature materials refractory coatings based on different refractory fillers including talc, cordierite, zircon and mullite applied in the lost-foam casting process. Design and optimization of a coating composition with controlled rheological properties and synthesis were achieved by applying different coating components, suspension agents and fillers and by altering the coating-production procedure. A morphological and microstructural analysis of the fillers was carried out with scanning electron microscopy. An X-ray diffraction analysis was applied to determine and monitor the phase-composition changes of the refractory fillers. The particle size and shape were assessed with the PC software application package OZARIA 2.5. To assess the effects of the applications of individual refractory coatings, a detailed investigation of the structural and mechanical properties of the mouldings obtained was performed. Highlight was placed on revealing and analyzing surface and volume defects present on the mouldings. Radiographic moulding tests were carried out with an X-ray device, SAIFORT type-S200. The attained results are essential for the synthesis of the refractory coatings based on high-temperature fillers and their applications in the lost-foam casting process for manufacturing the mouldings with in-advance-set properties.

Microstructural properties and cavitation behavior of hypereutectic Al-Si alloy obtained by rheocasting process

AB  - The purpose of this study was to investigate possible application of AlSi alloy produced by rheocasting process in cavitation conditions. A rheocasting process was used to refine the as cast microstructure and improve the mechanical properties of Al18wt%Si alloy. Mechanical stirring was applied to the melt for different stirring time: 60,120,180s at different temperatures below the liquidus temperature of the alloy, using different stirring speed values, before pouring into a metallic mould. The microstructure of the cast samples was characterized by optical and scanning electron microscopy. The paper investigates the effect of stirring speed and stirring time on the microstructure of AlSi alloy obtained by rheocasting procedure. The microstructure morphology and the alloy mechanical properties were found to depend on the stirring time and the stirring speed, and by using a suitable combination of these parameters it is possible to achieve high refinement efficiency by treating the melts in the semisolid state. Cavitation resistance of these samples has been tested. Mass loss of specimens was measured by an analytical method. The morphology of damaged surfaces of tested samples was examined using scanning electron microscopy (SEM). According to the results, it can be concluded that the samples of AlSi piston alloy prepared via rheocasting process, can be successfully applied in conditions where the cavitation resistance is needed.
AB  - Cilj ovog istraživanja je bio da se ispita mogućnost primene AlSi legure dobijene reokasting postupkom u kavitacionim uslovima. Reokasting postupak je korišćen kako bi se poboljšala mikrostruktura i mehanička svojstva Al18%Si legure. Primenjeno je mehaničko mešanje rastopa različitim brzinama mešanja, pri različitim vremenima mešanja od 60,120 i 180s, na različitim temperaturama ispod likvidus temperature pre livenja u metalni kalup. Karakterizacija mikrostrukture livenih uzoraka izvedena je pomoću optičkog i skenirajućeg elektronskog mikroskopa. U radu je ispitivan uticaj brzine i vremena mešanja na mikrostrukturu legure, koja je dobijena pomenutim postupkom.Utvrđeno je da mikrostrukturna morfologija i mehanička svojstva zavise kako od brzine mešanja tako i od vremena mešanja, i da se podesnom kombinacijom ovih parametara mogu postići visoka rafinirajuća svojstva rastopa, koji je procesiran u oblasti poluočvrslog stanja. U radu je ispitivana kavitaciona otpornost uzoraka. Gubitak mase meren je primenom analitičke metode. Morfologija oštećenih površina uzoraka ispitivana je pomoću SEM-a. Prema rezultatima ispitivanja, može se zaključiti da se uzorci AlSi klipnih legura dobijenih reokasting postupkom, mogu uspešno primeniti u uslovima gde je potrebna kavitaciona otpornost.

A Kinetic Study of Micronization Grinding of Dry Mica in a Planetary Ball Mill

AB  - This paper presents results of the research of micronization grinding of dry mica in a planetary ball mill. Investigation was conducted in order to improve the quality and to obtain clearly defined properties and characteristics of mica powder. The micronization grinding of dry mica was performed in four time periods: 30, 60, 120, and 360 minutes. The micronized powder was investigated by means of differential thermal and thermogravimetric analyses, analysis of the degree of micronization, the specific surface area analysis, and X-ray diffraction analysis. The achieved results pointed out that dry mica micronization grinding which exceeds 360 minutes is recommended for this type of mill. However, it was also shown that the micronized mica produced by means of planetary ball mill after extra long periods of micronization grinding can pass into amorphous state.

Corrosion behaviour of thixoformed and heat-treated ZA27 alloys in NaCl solution

AB  - The influence of corrosion on the microstructure of thixoformed and heat-treated ZA27 alloys was investigated. The microstructure of ZA27 alloy was affected by heat treatment. The process of electrochemical corrosion occurs in both ZA27 alloys through the area of eta phase. According to the results of immersion test and electrochemical measurements, the corrosion rate of the thixoformed ZA27 alloy is at least 50% lower than that of the thixoformed and thermally processed alloy. This indicates the unfavourable influence of applied heat treatment (T4 regime) on the corrosion resistance of the thixoformed ZA27 alloy.

AB  - U ovom radu je istraživana mogućnost dobijanja novih vatrostalnih premaza na bazi cirkona koji bi imali primenu u livarstvu. Optimizacija sastava premaza kontrolisana reološkim svojstvima postignuta je primenom različitih komponenata premaza, naročito primenom novog veziva na bazi suspenzije i variranjem načina spravljanja premaza. Čestice cirkonskoh praha veličine 25×10-6 m su korišćene kao ispuna. Uzorak cirkona ispitivan je pomoću sledećih metoda: difrakcija X-zraka, diferencijalna termalna analiza i mikroskopija. Oblik i veličina zrna su analizirani pomoću računarskog programa za analizu slike OZARIA 2.5. Pokazano je da primena ovih premaza na bazi vode i alkohola ima pozitivan uticaj na kvalitet površine, tj. na strukturne i mehaničke karakteristike odlivaka livenog gvožđa koji su dobijeni metodom livenja u peščane kalupe i pomoću isparljivih modela (Lost Foam metoda livenja).
AB  - In this work, a possibility to develop a new zircon-based refractory coating for casting applications was investigated. Optimization of the coating composition with controlled rheological properties was attained by application of different coating components, particularly by application of a new suspension agent and by alteration of coating production procedure. Zircon powder with particle size of 25×10-6 m was used as filler. The zircon sample was investigated by means of X-ray diffraction analysis, diffraction thermal analysis and polarized microscopy. The shape and grain size were analyzed using OZARIA 2.5 software. It was shown that application of this type of water-alcohol-based coating had a positive influence on surface quality, structural and mechanical properties of the castings of cast iron obtained by pouring into sand molds by means of the expandable patterns method (Lost Foam casting process).

Mechanical activation of talc in high-energy speed rotary mechanoactivator

AB  - This paper presents the results of research on mechanical activation of raw talc in a high-energy speed rotary mechanoactivator. The results of research on effect of mechanically activated talc on the degree of recovery Fe 2O 3 by hydrometallurgical method are also presented. The process and mechanism of mechanical activation in this type of mechanoactivator were achieved by impact. The variable parameters of the mechanoactivator operation were: rate of rotor revolutions (n 0 = 10,000 and n 0 = 20,000 rpm), circle sieve mesh (80, 120, 200 and 500 μm) and the current intensity. The following parameters of the dry mechanical activation process were studied: mechanical activation time, rotor speed, mechanoactivator capacity and specific energy consumption. The mechanically activated powder was examined by application of differential thermal and thermogravimetric analyses, analysis of the degree of mechanical activation and the specific surface area as well. According to the obtained results, the highest rate of mechanical activation was obtained with a nominal mechanoactivator load. The degree of mechanical activation increases with increasing the rate of rotor revolution, circle sieve mesh size and with the increasing mechanoactivator load. It was shown that high-grade talc concentrate with low content of Fe 2O 3 can be obtained by physical-chemical process. A new approach for obtaining high-grade talc concentrate was achieved trough mechanically activated talc effect on the degree of recovery of Fe 2O 3 by hydrometallurgical process.

Development of refractory coatings for application in the Lost Foam casting process

AB  - In this work, the results of examining the possibilities of use of a number of ceramic powders for manufacturing the coatings for polymeric models and their application in the Loast Foam casting process. According to it, compositions of coatings have been shown, such as - the content of refractory component, bond, suspension maintenance agent and solvent-water. First of all, application of ceramic fillers such as talc, zircon, chromite and corrund was shown. The aim of the research was to establish the correlation between the quality of the castings obtained by a casting method with evaporable models and the properties of the ceramic coatings applied, i.e. the properties of ceramic fillers (talc, corrund, zircon, chromite). Preparation procedures for ceramic fillers were defined, starting from choosing the powder, preparation by milling and fine milling with mechanical activation of powders, powder characterization method, choosing the other coating components, as well as the method of application of a coating on polymeric models. The results obtained for application of the manufactured refractory coatings showed positive effects on surface improvement of the castings obtained, while application of thinner layers enabled elimination of typical faults, such as porosity in the castings manufactured according to Lost Foam process.
AB  - U radu su prezentirani rezultati istraživanja mogućnosti korišćenja više keramičkih prahova za izradu premaza za polimerne modele i primenu u Lost foam procesu livenja. U skladu sa tim prikazni su sastavi premaza - sadržaj vatrostalne komponente, veziva, sredstva za održavanje suspenzije i rastvarač-voda. Pre svega prikazana je primena keramičkih punioca kao što su: talk, cirkon, hromit i korund. Cilj istraživanja bio je utvrđivanje korelacije kvaliteta odlivaka dobijenih metodom livenja sa isparljivim modelima i svojstava primenjenih keramičkih premaza, odnosno svojstava keramičkih punilaca (talka, korunda, cirkona, hromita). Definisani su postupci pripreme vatrostalnih punilaca, počev od izbora praha, pripreme mlevenjem i finim mlevenjem uz mehaničku aktivaciju prahova, metode karakterizacije prahova, izbor ostalih komponenti premaza, kao i metode nanošenja premaza na polimerne modele. Dobijeni rezultati primene izrađenih vatrostalnih premaza pokazali su pozitivne efekte na poboljšanje površine dobijenih odlivaka, a primenjeni tanji slojevi premaza omogućili su eliminaciju karakterističnih grešaka tipa poroznost u odlivcima izrađenim po Lost foam procesu.

AB  - In order to increase the efficiency of coatings, the influence of mechanical activation has been studied by monitoring the changes of surface and energy state, the change of structure and properties of ceramic powders under the influence of mechanical forces at dispersion. Thus prepared ceramic powders were utilized as a filler in synthesis of ceramic coatings for sand molds and for application in the EPC casting process. The aim was to monitor the changes in quality of ceramic powders after mechanical activation and their influence on the properties of coatings and, respectively, on the properties of the castings obtained. A dried layer of ceramic coating, which may vary in thickness, applied on either a sand mold or an evaporable polymeric pattern (EPC casting process) is used as an efficient barrier for liquid metal during the inflow stage. The tests showed a positive influence of the process of mechanical activation of ceramic fillers on the coating properties, as well as on improvement of surface quality of the castings obtained. .
AB  - U cilju povećanja efikasnosti premaza izučavan je i uticaj mehaničke aktivacije keramičkih prahova kroz praćenje promene površine i energetskog stanja, promene strukture i svojstava keramičkih prahova pod dejstvom mehaničkih sila pri dispergovanju. Ovako pripremljeni keramički prahovi korišćeni su kao punilac u sintezi keramičkih premaza za peščane kalupe i za primenu u EPC procesu livenja. Cilj je bio praćenje promena kvaliteta keramičkih prahova nakon mehaničke aktivacije i njihov uticaj na svojstva premaza, odnosno svojstva dobijenih odlivaka. Osušeni sloj keramičkog premaza, koji može da bude različite debljine, nanesen na peščani kalup ili isparljiv polimerni model (EPC proces livenja) služi kao efikasna barijera tečnom metalu u fazi ulivanja. Istraživanja su pokazala pozitivan uticaj procesa mehaničke aktivacije keramičkih punila na svojstva premaza i na poboljšanje kvaliteta površine dobijenih odlivaka. prahova, EPC proces livenja, kvalitet odlivaka. .

The influence of the parameters of lost foam process on the quality of aluminum alloys castings

AB  - This paper presents the research results of application of Lost foam process for aluminum alloys castings of a simple geometry. The process characteristic is that patterns and gating of moulds, made of polymers, stay in the mould until the liquid metal inflow. In contact with the liquid metal, the pattern intensely and in relatively short time decomposes and evaporates, which is accompanied by casting crystallization. As a consequence of polymer pattern decomposition and evaporation, a great quantity of liquid and gaseous products are produced, which is often the cause of different types of casting errors. This paper presents the results of a research with a special consideration given to detecting and analyzing the errors of castings. In most cases the cause of these errors are defects of polymer materials used for evaporable patterns production, as well as defects of materials for refractory coatings production for polymer patterns. The researches have shown that different types of coatings determine the properties of the obtained castings. Also, the critical processing parameters (polymer pattern density, casting temperature, permeability of refractory coating and sand, construction of patterns and gating of moulds) significantly affect on castings quality. During the research a special consideration was given to control and optimization of these parameters with the goal of achieving applicable castings properties. The study of surface and internal error of castings was performed systematically in order to carry out preventive measures to avoid errors and minimize production costs. In order to achieve qualitative and profitable castings production by the method of Lost foam it is necessary to reach the balance in the system: evaporable polymer pattern - liquid metal - refractory coating - sandy cast in the phase of metal inflow, decomposition and evaporation of polymer pattern, formation and solidification of castings. By optimizing the processing parameters castings of required structural and mechanical characteristics could be achieved, casting defects characteristic for this process could be avoided with the result of the production costs saving. The presented results can be useful to define parameters of the Lost foam process and its application in practice with objective to obtain castings within advance specified quality.
AB  - U radu su prezentirani rezultati istraživanja primene 'Lost foam' procesa (tj. livenje primenom isparljivih modela) za livenje odlivaka legura aluminijuma. Pokazalo se da se povoljni uslovi livenja ovom metodom postižu primenom polistirenskih modela sa manjom gustinom, 16-20 kg/m3, jer se brže razlažu i isparavaju. Istražena je primena različitih vatrostalnih punioca (talka, cirkona, kordijerita, liskuna, mulita) u sastavu premaza za polistirenske modele. Optimizacija sastava premaza sa kontrolisanim reološkim svojstvima postignuta je primenom različitih komponenti premaza, kao i izmenom postupka izrade premaza. Ocenjeno je da vatrostalni premaz na bazi talka sasvim zadovoljava uslove livenja legura aluminijuma. Premazi istraženog sastava, gustine 2 g/cm3 lako se nanose na polimerne modele, ravnomerno se slivaju pri prelivanju i potapanju, lako se premazuju četkom bez tragova četke, curenja, stvaranja kapi, grudvi. Osušeni slojevi premaza su ravnomerne debljine, bez pojava mehurića, ispucalosti, ljuštenja ili otiranja. Primena ovog tipa premaza na alkoholnoj i vodenoj osnovi, tanjih slojeva (0,5 mm) i polistirenskih modela manje gustine (20 kg/m3) pozitivno utiče na kvalitet površine, strukturna i mehanička svojstva odlivaka. Na strukturu i svojstva odlivaka utiču i drugi procesni parametri koji su istraživani u korelaciji sa gustinom modela, vrstom i debljinom sloja vatrostalnog premaza, a pre svega istraživan je uticaj temperature livenja, vrsta i veličina zrna peska za kalupovanje, odnosno propustljivost peska za kalupovanje, konstrukcija modela i ulivnih sistema. Rezultati istraživanja mogu korisno da posluže za definisanje ove metode i njene primene u praksi za dobijanje odlivaka unapred zadatog kvaliteta.
